1. Purpose and Engineering Decision

Plant expansion changes more than total CFM. New machines can introduce different pressure levels, air-quality requirements, duty cycles, transient peaks, production shifts and reliability consequences.

The planner begins with measured or otherwise defensible current demand, separates productive demand from leakage and avoidable demand, adds future loads with explicit simultaneity, then checks generation, treatment, storage, distribution, electrical, ventilation and redundancy constraints.

3. Establish the Baseline Before Adding Capacity

Expansion should not be sized from compressor nameplates alone. The baseline should distinguish what the plant actually uses from what the compressor station is capable of producing.

Current Demand = Productive Demand + Leakage + Artificial / Avoidable Demand

4. Recoverable Capacity Before New CAPEX

Recoverable Capacity = Verified Leakage Reduction + Artificial-Demand Reduction + Avoidable Treatment/Distribution Loss Effects

The planner keeps recoverable waste separate from genuine future process demand. This prevents a plant from buying permanent compressor capacity merely to support leakage, excessive pressure or poor control.

6. Coincident Demand by Phase

Q_phase = Q_existing_corrected + Sum(Q_future,i x Simultaneity_i)

Connected future demand and coincident future demand are different. A group of intermittent actuators, tools or batch processes should not automatically be treated as 100% simultaneous unless the production sequence allows it.

7. Minimum, Normal, Peak and Critical Demand

Minimum

Night / idle / low-production control strategy

Normal

Primary energy and fleet-dispatch case

Peak

Capacity and pressure-stability check

Critical

Load that must survive defined outage scenario

Future peak

Maximum planned phase demand

8. Generation Capacity Envelope

Available Generation Margin = Available Compressor Capacity - Required Coincident Demand

Available capacity must reflect the operating pressure and any confirmed site correction. A compressor's headline maximum flow at another pressure should not be used as expansion capacity.

9. Redundancy / Largest-Unit-Out Case

Firm Capacity = Total Available Capacity - Capacity of Defined Outage Unit

Critical Margin = Firm Capacity - Critical Demand

It does not assume that every plant needs N+1. For critical processes, however, the planner should show what happens when the largest required compressor, dryer, feeder, cooling circuit or common utility is unavailable.

10. Treatment Capacity Must Expand Too

A new compressor does not automatically create usable air if the existing dryer, filters, receiver or condensate system is already near its limit.

Treatment check

Question

Dryer capacity

Can it handle future maximum corrected inlet flow at actual conditions?

Filters

Can future flow be carried within acceptable differential pressure?

Purge / regeneration

Does future dryer technology increase generation demand?

Air quality

Do new processes require a separate quality zone?

Bypass / redundancy

What happens during treatment maintenance?

11. Pressure Zones

Future equipment should be grouped by actual pressure requirement. One small high-pressure load should not automatically force the entire plant to operate at the same high pressure.

12. Storage and Transient Loads

Short-duration peaks may be better served by local or central storage than by permanently increasing generation capacity.

13. Distribution Expansion

Distribution question

Expansion implication

Existing header near velocity/pressure-drop limit?

Upsize, loop or create new branch

Remote new load?

Check branch length and local storage

New building / line?

Evaluate ring-main extension and isolation

High-flow intermittent user?

Check local receiver / dedicated branch

Different air quality?

Avoid contaminating or over-treating the whole network

14. Electrical and Mechanical Infrastructure

Capacity expansion can be blocked by utilities even when floor space for another compressor exists.

Infrastructure

Electrical supply

Transformer / feeder / MCC / starting method / harmonics

Ventilation

Cooling water

Available flow and heat rejection where applicable

Foundation / access

Equipment weight, service clearance, replacement path

Condensate

Drain and treatment capacity

Noise / location

Project-specific installation constraint

15. Worked Validation Case A - Expansion After Leak Recovery

Synthetic validation case: current normal demand is measured at 18 m3/min, of which 3 m3/min is verified leakage/non-productive demand targeted for removal. Phase-1 production adds 5 m3/min coincident demand.

Phase-1 corrected demand = 18 - 3 + 5 = 20 m3/min

Sizing directly from the uncorrected 18 + 5 would have produced a 23 m3/min planning figure.

16. Worked Validation Case B - Simultaneity

Synthetic test: four future machines each have a 2.0 m3/min connected demand. Production logic permits only two to operate at full air demand simultaneously.

Connected future demand = 4 x 2.0 = 8.0 m3/min

Coincident future demand = 2 x 2.0 = 4.0 m3/min

The planner records both figures. The lower coincident value is acceptable only because the operating sequence is defined.

17. Worked Validation Case C - Firm Capacity

Synthetic test: three compressors provide 12, 10 and 8 m3/min at the required pressure. Critical demand after expansion is 20 m3/min. The reliability rule requires the largest machine to be unavailable.

Largest-unit outage

12 m3/min removed

Firm capacity

18 m3/min

Critical demand

18. Worked Validation Case D - Temporary Bridge

Synthetic test: Phase-2 demand begins six months before the permanent compressor-room expansion is commissioned. Validated temporary deficit is 7 m3/min at the required compressor-side pressure.

The planner does not convert the temporary requirement into a permanent compressor purchase automatically.

Calculators and worked examples

These tools give indicative figures for screening, comparison and for preparing an enquiry. They run in your browser and send nothing. Prices, tariffs and efficiencies shown are example values: replace them with your own. Results are not a performance guarantee or a design certificate; final selection is confirmed by an engineer against the machine data sheet and the site.

Compressed air demand estimate

Add up the air your tools and processes use, apply duty and simultaneity, then add leakage and growth allowances to reach a capacity to enquire about.

The worked example below shows the method with fixed numbers. Turn on JavaScript to change the inputs.

Worked example

Inputs
  • Group A: number of tools: 6
  • Group A: free air each (L/s): 4
  • Group A: duty (%): 40
  • Group B: number of tools: 2
  • Group B: free air each (L/s): 15
  • Group B: duty (%): 60
  • Group C: number of tools: 1
  • Group C: free air each (L/s): 40
  • Group C: duty (%): 80
  • Simultaneity of all tools (%): 65
  • Leakage allowance (%): 15
  • Growth allowance (%): 10
Result
  • Connected demand: 94 L/s
  • Average demand (duty-weighted): 59.6 L/s
  • Simultaneous peak: 61.1 L/s
  • Design capacity with allowances: 77.29 L/s = 4.64 m³/min = 163.8 CFM

Method. Average demand = Σ(number × air per tool × duty). Peak = Σ(number × air per tool) × simultaneity. Design capacity = peak × (1 + leakage) × (1 + growth).

What to take from it. Leakage and growth allowances move the answer as much as any single tool. Where you can, replace catalogue figures with measured ones.
