Owned decision: define supplier-approved lubricant compatibility, draining, cleaning, sampling and post-changeover monitoring for an identified compressor package. Mandatory asset: Documented Lubricant Changeover Brief. This article does not approve a product, interval, flushing chemical or changeover method without serial-specific evidence.

1. Direct engineering answer and decision boundary

A compressor lubricant changeover is a controlled engineering modification, not a routine oil top-up. The decision must identify the installed lubricant and proposed replacement; verify base-stock and additive compatibility; evaluate elastomers, coatings, filters, separator elements and operating duty; define an OEM- or supplier-approved removal and cleaning process; and establish sampling, monitoring and acceptance criteria. If any required compatibility or procedural evidence is absent, the correct disposition is HOLD rather than an assumed universal flush.

This page does not imply that different lubricants are miscible, that one viscosity grade establishes equivalence, or that a nominally oil-free compressor has no lubricated mechanical components.

2. Controlled asset identity

Engineering inputs and method. Capture compressor manufacturer, model, serial, airend or crankcase type, controller revision, oil-circuit drawing, reservoir capacity, duty and location. Establish the measurement or document source, the equipment operating state, and the owner responsible for interpreting the result. Enter the relevant serial applicability, source revision and a traceable evidence reference in the changeover brief. A missing measurement is recorded as NOT VERIFIED, not assumed to be within limits.

Decision significance. A changeover recommendation for one serial range cannot automatically be transferred to another with a different separator, seal compound, cooler or airend. Photograph the nameplate and preserve the drawing revision. The reviewer should distinguish a product-compatibility question from a mechanical-condition problem, document alternative hypotheses, and state what additional test or supplier response would change the decision. Any acceptance criterion must come from the identified OEM, lubricant supplier or approved site procedure rather than a generic published value.

Field implementation and closure. For controlled asset identity, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

3. Changeover trigger and business reason

Engineering inputs and method. Record whether the driver is product discontinuation, operating temperature, oil condition, supplier migration, contamination, environmental objective or OEM bulletin.

A commercial preference does not by itself establish technical necessity. Define the decision sought and whether continuing the incumbent approved lubricant remains an acceptable alternative.

For changeover trigger and business reason, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

4. Current lubricant identity

Engineering inputs and method. Obtain product name, manufacturer, batch if known, viscosity grade, base-stock category, additive system, SDS, technical data sheet and purchase or maintenance record.

Colour, smell and a handwritten label cannot prove chemistry. If the existing fill is unknown, request an independent laboratory identification strategy and written supplier direction.

For current lubricant identity, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

5. Proposed lubricant identity

Engineering inputs and method. Capture exact trade name, formulation or revision, viscosity grade, approved duty, material compatibility statement, temperature envelope and supplier contact.

Products bearing the same nominal ISO viscosity grade may differ materially in additive chemistry, volatility, oxidation behaviour and compatibility with residual oil.

For proposed lubricant identity, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

6. Base-stock families and mixed residues

Engineering inputs and method. Distinguish mineral, PAO, ester, PAG and other formulated systems without treating any family label as a complete compatibility statement.

Some combinations can show phase separation or altered additive performance; others may mix but still lose performance. Require written approval for the actual old/new product pair.

For base-stock families and mixed residues, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

7. Additive interactions

Engineering inputs and method. Review antiwear, antioxidant, antifoam, corrosion-inhibitor and demulsibility systems against expected mixing and operating conditions.

A blend may remain visually homogeneous while changing foaming, filterability or deposit formation. Bench testing can inform a decision but cannot substitute for compressor OEM acceptance.

For additive interactions, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

8. Viscosity at operating temperature

Engineering inputs and method. Compare published kinematic-viscosity curves or supplier data at relevant startup and stabilized oil temperatures, not only a 40 °C grade.

Excessive cold viscosity can delay circulation; insufficient hot viscosity can reduce film margin. Avoid generic temperature or viscosity limits without a specific equipment source.

For viscosity at operating temperature, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

A rotary screw air/oil separator and a reciprocating crankcase present different retention volumes and material interfaces. One universal changeover procedure is not defensible.

For compressor architecture, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

Enter the relevant serial applicability, source revision and a traceable evidence reference in the changeover brief. A missing measurement is recorded as NOT VERIFIED, not assumed to be within limits.

Decision significance. A prior overheating event can leave varnish or degraded fluid that complicates a changeover. Correct the underlying thermal problem before treating new lubricant as the remedy.

For temperature history and thermal distress, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. Enter the relevant serial applicability, source revision and a traceable evidence reference in the changeover brief. A missing measurement is recorded as NOT VERIFIED, not assumed to be within limits.

Decision significance. A separator element approved for the former lubricant is not automatically approved for the proposed fluid. Replace only according to documented applicability and condition.

For separator vessel and element, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. Enter the relevant serial applicability, source revision and a traceable evidence reference in the changeover brief. A missing measurement is recorded as NOT VERIFIED, not assumed to be within limits.

Decision significance. The work plan requires competent personnel, site permit controls and the manufacturer’s safe shutdown and depressurisation procedure. This article is not an operating permit.

For pre-changeover risk assessment, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

Do not recommend diesel, kerosene, solvents or a universal flush as a shortcut. Cleaning-agent compatibility must cover every wetted component and safe disposal.

For flushing medium selection, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

32. Circulation and purge boundaries

Engineering inputs and method. Where approved, document permitted speed, duration, pressure, temperature and bypass states for a circulation or purge stage.

Operating a compressor with insufficient oil, bypassed protection or uncontrolled outlet conditions is not an acceptable cleaning method. Use only the validated OEM process.

For circulation and purge boundaries, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

33. Replacement of consumables

Engineering inputs and method. Specify which oil filters, separator elements, breathers, strainers and seals are mandatory at changeover versus condition-based.

The source for each replacement must be recorded. Replacing parts unnecessarily may introduce new failure modes; reusing prohibited parts may compromise the changeover.

For replacement of consumables, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

34. Filling and initial verification

Engineering inputs and method. Record batch identity, clean transfer method, fill quantity, level reference, approved priming procedure and leak inspection.

Reservoir nameplate capacity is not necessarily the refill volume after partial drain. Record actual introduced quantity and reconcile against recovered oil and expected retained volume.

For filling and initial verification, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

35. First-start protection

Engineering inputs and method. Use the OEM-defined startup sequence, lubrication permissives, oil-pressure indication, temperature response and stop criteria.

No generic startup time, pressure or alarm override is authorised here. A questionable lubrication signal requires stop-and-investigate under the competent operator’s procedure.

For first-start protection, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

36. Short-run and stabilized operation

Engineering inputs and method. Capture cold start and stabilized loaded/unloaded data at documented ambient, pressure and flow conditions.

Transient foam, unusual pressure differential or temperature rise may require further investigation. A single short run does not demonstrate long-term lubricant suitability.

For short-run and stabilized operation, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

37. Post-changeover sampling schedule

Engineering inputs and method. Agree initial, early-life and subsequent sample timing using OEM/supplier guidance and actual duty severity.

Intervals are not universal. A change in operating hours, water ingress or abnormal trend can justify additional samples; the owner must document why.

For post-changeover sampling schedule, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

38. Laboratory interpretation and trend

Engineering inputs and method. Track viscosity, water, oxidation or acid number, particles, wear metals and any formulation-specific marker using consistent methods.

Some values shift naturally with the new formulation. Compare against its fresh-oil baseline and applicable limits, not simply the old oil’s historical values.

For laboratory interpretation and trend, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

39. Foaming, aeration and separator performance

Engineering inputs and method. Observe oil-level behaviour, foam, separator differential pressure, oil carryover indicators and abnormal venting.

Foam or carryover can also reflect mechanical or operating faults. Use a diagnostic tree and independent evidence before assigning causation to the new fluid.

For foaming, aeration and separator performance, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

40. Leakage and seal response

Engineering inputs and method. Inspect shaft seals, hose ends, flange gaskets and fittings at cold and stabilized states, with records of prior leakage.

An apparent new leak may be a previously masked defect. Correlate onset and seal compatibility rather than assuming chemistry is the only cause.

For leakage and seal response, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

41. Environmental and waste controls

Engineering inputs and method. Identify waste-oil classification, segregation, spill response, approved contractor and applicable local disposal requirements.

Mixing incompatible waste streams can complicate handling. Do not claim environmental superiority or regulatory compliance without current product and jurisdiction evidence.

For environmental and waste controls, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

42. Cost and downtime accounting

Engineering inputs and method. Separate fluid purchase, labour, filter and seal replacement, cleaning, sampling, waste handling and lost production.

A lower unit price can be offset by conversion cost or shorter supported service interval. Financial comparisons require actual duty and approved intervals.

For cost and downtime accounting, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

43. Failure escalation and rollback

Engineering inputs and method. Define stop triggers, evidence capture, supplier notification, quarantining of remaining fluid and criteria for an approved rollback.

Returning to the former lubricant may require another validated changeover; it is not automatically safe. Preserve samples and replaced parts for root-cause review.

For failure escalation and rollback, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

44. Recordkeeping and supersession

Engineering inputs and method. Archive old/new technical sheets, compatibility letter, OEM approval, work permit, lab reports, service record and as-left signoff.

Link each claim to a dated document and exact serial applicability. Superseded guidance must remain traceable so future maintenance does not repeat an outdated procedure.

For recordkeeping and supersession, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

45. Operator training and label control

Engineering inputs and method. Update reservoir labels, maintenance instructions, permitted top-up inventory, purchase codes and operator awareness.

An excellent changeover can be undermined by an incompatible top-up months later. Identify physical labelling and stock-control owners, not only document authors.

For operator training and label control, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

46. Multi-machine fleet governance

Engineering inputs and method. Group machines only where serial-specific approvals, lubricant circuits and operating duties genuinely match.

A fleet-wide policy should list exceptions explicitly. Record which packages have completed changeover and which remain on the original lubricant to prevent cross-use.

For multi-machine fleet governance, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

47. Service acceptance and closeout

Engineering inputs and method. Confirm document pack, leak checks, operating trends, laboratory plan, training and open-issue dispositions before release.

The closeout signatory must distinguish mechanical completion from engineering acceptance and longer-term performance surveillance. Unresolved safety or compatibility questions remain HOLD.

For service acceptance and closeout, capture the as-found condition before disturbing the circuit; photograph or sample where appropriate; execute only the approved procedure under qualified supervision; then document the as-left observation and any remaining monitoring action. This makes the record usable for procurement, service and subsequent maintenance audits.

49. Mandatory asset — Documented Lubricant Changeover Brief

50. Worked case A — PAO to ester-based lubricant proposal

Illustrative oil-flooded rotary screw compressor: incumbent synthetic PAO product A and proposed ester-based product B, both marketed at nominal ISO VG 46. The procurement request cites identical grade and lower cost as proof of equivalence. The engineering reviewer identifies a separator element with an unknown elastomer compound and an oil cooler with inaccessible retained volume. Neither the exact product-pair mixing approval nor the serial-specific compressor approval is available.

A 22 L recovered drain volume and a 30 L nominal circuit volume imply an arithmetic difference of 8 L, but this does not prove that 8 L of incumbent oil remains: trapped volume, fill-level variation, spills and recovered residues are unknown. The apparent recovered fraction is 22/30 = 73.3%, a bookkeeping observation, not a verified flushing efficiency. Record the volume uncertainty, request an approved residual tolerance and map low points before any conversion.

Register outcome: equipment identity PASS if verified; proposed product identity PASS; product-pair compatibility HOLD; separator and seals HOLD; drain map HOLD; release REJECTED pending evidence. An approved alternative is to continue the existing lubricant while obtaining written technical direction. No field mixing trial is authorised by this example.

51. Worked case B — Unknown lubricant after repeated top-ups

Illustrative reciprocating compressor: the maintenance log lists three different top-up products over 18 months and no retained container label. An oil sample has dark colour and a viscosity result of 75 mm²/s at 40 °C, but the laboratory has not identified the formulation. Neither the colour nor this one viscosity value establishes which product is present or whether the oil is serviceable.

The reviewer orders a documented sampling plan, verifies crankcase configuration and obtains the manufacturer’s prescribed lubricant specification. The service owner checks water ingress, ventilation and operating temperature. Until identification and an approved removal process exist, the brief marks incumbent chemistry UNKNOWN and proposed changeover HOLD. If the OEM mandates a particular cleaning and refill method for unknown fluids, that exact revision governs; the page does not invent a universal solvent wash.

52. Worked case C — Water contamination after conversion

Illustrative rotary compressor: a sample before changeover shows 250 mg/kg water by the laboratory’s reported method; an early-life sample after changeover shows 900 mg/kg. The difference is 650 mg/kg and the ratio is 3.6, but these calculations alone do not prove lubricant incompatibility. Sampling location, humidity, operating state, water-ingress events, analytical uncertainty and new-fluid behaviour may differ.

Investigate the cooler, condensate paths, washdown exposure, breather and sampling handling. Verify whether the new formulation’s water response requires a different interpretation. Record the laboratory method and fresh-oil baseline. The corrective action is assigned to the mechanical and lubricant specialists; further operation is governed by the OEM limits and safety assessment, not by an invented water threshold.

53. Worked case D — Filter differential pressure rises

Illustrative changeover: filter differential pressure at comparable loaded duty increases from 0.18 bar to 0.46 bar over the initial surveillance period. Absolute increase is 0.28 bar. This is a measured trend, not proof that the new lubricant is unsuitable. The filter may be collecting pre-existing deposits, a wrong element may have been fitted, viscosity may differ at the actual temperature, or the bypass/measurement system may be defective.

Confirm both pressure taps, temperatures, load state, element identity and sampling results. Preserve the removed element for inspection if the approved maintenance method permits. The brief records a HOLD on extended acceptance until the filter criterion and causal investigation are complete. Do not bypass the filter or extend operation on an assumed safe differential pressure.

54. Worked case E — Seal leak following lubricant substitution

Illustrative package: a shaft-seal leak appears after a lubricant change, but the service record also shows that the seal was disturbed during cooler maintenance. The new lubricant supplier provides a general statement that FKM is compatible, while the actual seal compound and age are unknown. Generic material-family compatibility does not prove this particular seal’s suitability or identify the leak cause.

Capture seal part number and supplier, dimensions and installed condition, shaft surface and vent path, oil pressure and temperature, and the service chronology. Obtain an exact component and product approval or replace under an approved repair plan. The as-left test records leakage observations at relevant states, with the owner and acceptance criterion. The disposition remains HOLD until the competing mechanical and chemical hypotheses are resolved.

55. Worked case F — Fleet conversion with mixed revisions

Illustrative fleet: eight compressors share a nominal model family, but three have a newer oil separator and two have aftermarket hoses of undocumented elastomer composition. A supplier letter covers only the original separator and OEM hose assembly. The approved population is therefore not automatically all eight machines. Construct a serial-by-serial applicability table and segregate unresolved units.

The changeover register lists five candidate machines only if their exact configuration and source approvals are proven; the remaining machines stay HOLD. Maintenance stores maintain separate top-up labels and stock locations during transition. This avoids turning a local approval into an unsupported fleet-wide claim. Acceptance is based on each machine’s documented identity and its own as-left observations.

56. Quantitative methods and calculation boundaries

Mass-balance screening: recovered volume plus estimated retained volume plus losses may be compared with the pre-service inventory, but reservoir level, density and temperature can make a simple litre balance inaccurate. For illustration, a circuit described as 30 L nominal yields 22 L recovered; 8 L is the arithmetic gap only. Do not use 26.7% as an established residual-mixing fraction without proving the initial and remaining inventories.

Dilution illustration, only where a supplier has approved a fully mixed sequential exchange: if a circuit contains a hypothetical retained fraction r after each exchange and the refill becomes perfectly mixed, the theoretical old-fluid fraction after n exchanges is r^n. At r = 0.20 and n = 2, r² = 0.04 or 4%. This is a simplified mathematical model, not an approved field procedure. Dead legs, nonideal mixing, cooler bypass and additive adsorption can invalidate it; never derive an acceptable residue threshold from the equation.

Percentage change in a measured property: (new − baseline) / baseline × 100. Example filter differential pressure changes from 0.18 to 0.46 bar: (0.46 − 0.18)/0.18 × 100 = 155.6% increase. The trend must be compared at similar operating conditions and against the actual filter and compressor criteria. A large percentage change in a small absolute quantity can mislead if instrument resolution is poor.

59. Frequently asked engineering questions

Can two ISO VG 46 compressor oils be mixed?

Not on viscosity grade alone. Exact formulations, additive interaction, OEM requirements and supplier product-pair approval determine whether mixing is permitted.

Is a full drain enough to change oil chemistry?

Not necessarily. Coolers, hoses, galleries and separator vessels can retain fluid. The approved process must address the actual circuit and residual limit.

Should every lubricant changeover include a chemical flush?

No. Flushing can introduce chemical and material risks. Use only a method expressly approved for the identified compressor and product pair.

Can oil analysis approve a changeover by itself?

Laboratory results support diagnosis and monitoring but do not replace manufacturer applicability or material compatibility approval.

When should the first post-change sample be taken?

At the interval defined by the approved changeover and surveillance plan; there is no universal interval applicable to all machines.

Does a new lubricant automatically extend drain intervals?

No. Interval claims require OEM/supplier approval, duty evidence and a monitoring basis.

What if the incumbent lubricant is unknown?

Treat chemistry and mixing behaviour as unverified. Identify the fluid or obtain a documented OEM-approved procedure for unknown contamination.

Does a successful first start establish acceptance?

No. Record initial functional checks and longer-term trends, including laboratory results and material response, before closing the surveillance gate.

Can one fleet approval cover every compressor?

Only if exact serial and configuration applicability are proven. Different separators, hoses or revisions can require separate review.

Who authorises the changeover?

The named equipment technical owner and qualified service authority, with OEM and lubricant-supplier evidence where required.
