Compressor VSD reliability: faults, causes and care

8 min read12 sections

How a compressor VSD works

A VSD lets a screw compressor match its output to demand by changing motor speed instead of loading and unloading. Inside, the drive has three main stages:

  1. Rectifier (input stage): converts incoming three-phase AC to DC.
  2. DC link: capacitors, and often a choke, smooth and store that DC.
  3. Inverter (output stage): power transistors (IGBTs) switch the DC rapidly to build a variable-frequency AC supply for the motor.

Around these sit cooling fans and heatsinks, control boards, a pressure feedback loop from the compressor controller, and protection for overcurrent, overvoltage, undervoltage and overtemperature. The compressor controller sets the speed target to hold a pressure set-point within the machine’s minimum and maximum speed limits.

The energy benefit is real on varying demand, but it depends on the application. A VSD running flat-out all day saves little and carries small extra losses; a VSD trim machine on a fluctuating load is where it pays. The energy side is covered on our energy pages; this page is about keeping the drive running.

Why VSD compressors fail: the main causes

CauseHow it damages the driveWhat we check
HeatElectronics and capacitors age much faster when hot; heatsink overtemperature tripsPanel ambient, fan operation, heatsink temperature, room ventilation
Dust and fluffBlocks filters and heatsink fins; conductive dust can cause trackingFilter condition, heatsink cleanliness, panel sealing
Supply disturbancesDips cause undervoltage trips; surges and spikes stress the input stageVoltage logs, phase balance, earthing, surge protection
Harmonics and transformer interactionHeating of reactors, transformers and cables; interference with other plant equipmentInput reactor or filter, supply arrangement
Motor and cable problemsInsulation breakdown, earth faults, overcurrent tripsInsulation resistance, cable condition, terminations
Configuration errorsWrong motor data, ramps or limits cause trips or poor controlParameter set against the manufacturer’s record
Moisture and condensationCorrosion and short circuits, especially after a long shutdown in monsoonPanel heaters, sealing, signs of corrosion
AgeingDC-link capacitors and cooling fans wear out with time and temperatureAge, operating hours, manufacturer’s replacement guidance

In Telangana and Andhra Pradesh, the combination of summer heat, dust and supply dips makes cooling and power quality the first things to look at.

Reading a VSD fault code

A drive reports what it detected, not why it happened. Common codes and their usual root causes are:

  • Overcurrent: fast acceleration, a mechanical overload or drag in the airend, a motor or cable fault, or wrong motor data.
  • Overvoltage on the DC link: rapid deceleration feeding energy back, or high supply voltage or surges.
  • Undervoltage: supply dips, a loose input connection, a blown input fuse or a weak generator supply.
  • Overtemperature: blocked filters, failed fans, high panel ambient or sustained heavy load.
  • Earth fault: damaged motor insulation, moisture in the terminal box or cable damage.
  • Communication fault: loose or damaged connection between the compressor controller and drive, or interference from poor cable routing.

Record the code, the time, the load and the ambient when it happened. Patterns, such as trips only on hot afternoons or only when another large motor starts, usually point to the cause faster than component testing.

Running a VSD compressor on a generator

VSD compressors can run on a diesel generator, but the set must be suitable. The drive draws a non-sinusoidal current that a small or lightly regulated alternator may not handle well, which shows as voltage distortion, unstable frequency or undervoltage trips. Points to check:

  • Generator rating with enough margin for drive loads, as advised by the generator and compressor makers.
  • Stable voltage and frequency regulation.
  • Whether an input reactor or filter is fitted on the drive.
  • Load-step behaviour when the compressor and other loads start together.

Our sister business under the same management, Reddy Generators, supplies and services DG sets, so combined compressor and generator questions can be answered together.

Preventive maintenance for compressor VSDs

  • Clean or replace panel filters on a schedule set by the dust level, often monthly on dusty sites.
  • Check that all cooling fans run and that heatsink fins are clean.
  • Keep the compressor room and panel ambient within the manufacturer’s limit; duct hot air out.
  • Check and tighten power terminations after isolation, and inspect for heat discolouration.
  • Take thermal images of the drive and terminals under load.
  • Test motor insulation resistance at planned intervals and after any flooding or long shutdown.
  • Keep a copy of the drive and controller parameters, and record any change.
  • Follow the manufacturer’s guidance on replacing ageing fans and DC-link capacitors.
  • After a long shutdown, follow the manufacturer’s procedure before re-energising a drive whose capacitors have been idle.

Repair, exchange or replace?

When a drive has failed, the decision depends on evidence:

  1. Find and correct the root cause first: heat, supply, motor, cable or configuration.
  2. Check whether the fault is in a replaceable module such as a fan, control board or power module, or in the whole drive.
  3. Consider spare-part availability and the age of the drive model; older models may be obsolete.
  4. Where a replacement drive of a different type is fitted, it must be matched to the motor and integrated with the compressor controller’s speed and pressure logic, then commissioned and tested across the full speed range.
  5. Record new parameters and hand them over.

Electrical work on drives involves stored energy in the DC link even after isolation. Only qualified people should open drive panels, and they must follow the manufacturer’s discharge waiting time and the plant’s safety procedures.

VSD versus fixed-speed: reliability view

Many plants get the best result from fixed-speed base-load machines with one VSD machine trimming the variable part, all under a sequencer.

Motor and cable considerations on VSD compressors

The fast switching of the inverter puts voltage spikes on motor cables and windings. Motors intended for VSD duty have insulation and, where needed, bearing protection to suit. Long cable runs between drive and motor increase spikes, so manufacturers often limit cable length or specify output filters. When a VSD motor is rewound, the rewinder must use insulation suited to inverter duty, and the motor data in the drive must be re-entered and checked after repair.

Dust and heat in the motor itself also matter. At low speed the motor’s own shaft-mounted fan moves less air, so some VSD motors use a separate constant-speed cooling fan. Check that it runs and that the motor fan cover and frame fins are clean, especially on dusty sites.

Frequently asked questions

Why does my VSD compressor keep tripping?

The most common reasons are overheating from blocked filters, failed fans or a hot room; supply dips or surges; motor or cable insulation faults; and incorrect drive parameters. Note the exact fault code with the time, load and ambient. If trips happen on hot afternoons, start with cooling; if they coincide with other large loads starting, look at supply quality.

Can a VSD compressor run on a generator?

Yes, provided the generator is suitably rated and has good voltage and frequency regulation. VSDs draw distorted current that can upset small or lightly regulated alternators, leading to undervoltage or overvoltage trips. Check the margins recommended by the compressor and generator manufacturers, whether the drive has an input reactor or filter, and how the set handles load steps.

What does an overcurrent fault on a compressor VSD mean?

Overcurrent means the drive saw more motor current than its limit. Causes include too-fast acceleration settings, mechanical drag from a damaged airend or bearing, a short or earth fault in the motor or cable, and wrong motor data in the drive. Check the motor and cable insulation, confirm the airend turns freely, then compare parameters with the manufacturer’s record.

Is a VSD compressor less reliable than fixed speed?

Not necessarily, but it is more sensitive to heat, dust and supply quality because it contains power electronics. In return it avoids the inrush current and torque shocks of direct-on-line or star-delta starting. With clean panel cooling, good ventilation, stable supply and correct setup, VSD compressors run reliably for many years.

How often should a compressor VSD be serviced?

Follow the manufacturer’s schedule, and adjust for site conditions. On dusty sites, panel filters may need cleaning monthly or more often. Cooling fans, terminations and heatsinks should be checked at each compressor service, with thermal imaging and insulation testing at planned intervals. Ageing fans and DC-link capacitors are replaced as the manufacturer recommends.

Should I repair or replace a failed compressor VSD?

First correct whatever caused the failure, or the new drive may fail too. Repair makes sense when a replaceable module such as a fan or board is faulty and parts are available. Replacement suits drives that are old, obsolete or extensively damaged; the new drive must be matched to the motor, integrated with the compressor controller and commissioned across its speed range.
